Thermoplastic composite tapes and sheets represent the fundamental building blocks of continuous fiber reinforced thermoplastic structures. These intermediate materials, combining continuous fibers with thermoplastic matrices, enable efficient manufacturing of high-performance composite components across multiple industries.

Understanding Thermoplastic Composite Tapes

Thermoplastic composite tapes—often called tows—are unidirectional materials consisting of continuous fibers impregnated with a thermoplastic polymer matrix. These tapes serve as the feedstock for automated fiber placement and other advanced manufacturing processes.

  • Continuous fiber reinforcement (carbon, glass, or other)

  • Thermoplastic matrix (PEEK, PAEK, PPS, PA, PP, etc.)

Thermoplastic Composite Sheets

Thermoplastic composite sheets are formed from multiple layers of tape or fabric, consolidated into a flat panel. These sheets can be:

  • Cut to size for subsequent forming

  • Thermoformed into complex shapes

  • Used as skins for sandwich structures

  • Stacked and consolidated into thick laminates

Manufacturing of Tapes and Sheets

Impregnation Processes
The production of thermoplastic composite tapes involves impregnating continuous fibers with molten thermoplastic polymer. Yarns based on a thermoplastic and reinforcing fibers are entrained and brought together in a parallel manner in the form of a sheet, which enters a zone where it is heated to the melting point of the thermoplastic. The material then passes through a rotating impregnation device to distribute the molten thermoplastic.

Master Sheet Production
Methods and apparatus are provided for the production of thermoplastic composite sheets whose fibers can be oriented at various angles relative to the sheet axis. These master sheet materials can be slit into sheets, strips, and tapes of desired widths.

Semi-Continuous Manufacturing
Advances in thermoplastic composite materials and processing technology have led to semi-continuous or semi-autonomous manufacturing techniques wherein stacks of thermoplastic sheets can be produced efficiently.

Pre-Impregnated Materials

Pre-impregnated (prepreg) thermoplastic composite tapes offer consistent quality and controlled fiber-resin distribution. Natural fiber-thermoplastic composite tapes have been produced using novel processes with impregnation units.
